Underlay or underlayment [1] generally refers to a layer of cushioning made of materials such as sponge rubber, foam, felt, crumb rubber, or recycled plastic; this material is laid beneath carpeting to provide comfort underfoot, to reduce wear on the carpet, and to provide insulation against sound, moisture, and heat. [2]
The most common method is called rebonding, in which the flexible PU foam (production cut-offs and end-of-life foam) is transformed into so-called trim (foam flocks), which in turn can become rebonded foam used in products such as: e.g. carpet underlay, gym mats, acoustic insulation, as well as mattresses and furniture cushioning.
Polyurethane foam is widely used in high resiliency flexible foam seating, rigid foam insulation panels, microcellular foam seals and gaskets, durable elastomeric wheels and tires, automotive suspension bushings, electrical potting compounds, seals, gaskets, carpet underlay, and hard plastic parts (such as for electronic instruments).
Carpet underlay is rated by density in pounds. For example, you could purchase a carpet pad with an 8-pound density rating, which would be softer than a carpet pad with a 10-pound density rating. Softer carpet pads feel better to walk on but sacrifice durability of the carpet that sits on top of it.
